Types of Embroidery Patches
Standard Flat Embroidery
The baseline. Thread stitched directly onto a twill or felt backing with 0.4-0.6mm stitch density. Best for logos with clear lines and solid color blocks. Our most popular and cost-effective option.
3D Puff Embroidery
A foam layer is placed under the embroidery stitches, which are then densely stitched over it. The foam raises the design 2-4mm above the surface, creating a bold dimensional effect. Ideal for cap logos, jersey numbers, and any design that needs to be visible from a distance. Less suitable for designs with fine detail — the foam underlayer blurs small elements.
Merrow Border Patches
The classic patch look. A dense overlock stitch wraps around the patch perimeter, creating a raised rope-like edge. Merrow borders serve three functions: they prevent fraying, create a defined sewing channel, and give the patch its iconic finished appearance. Patches without merrow borders simply look incomplete.
Appliqué Embroidery
Fabric pieces are layered under embroidery stitching to create color blocking and texture contrasts. Popular in fashion and streetwear for its distinctive layered look. More labor-intensive, but the visual payoff is substantial.
Backing Options
The backing determines how your patch will be applied. Choose based on your manufacturing process:

For most apparel applications, we recommend sew-on for maximum durability. Heat seal works well on caps and synthetic fabrics but may not survive industrial laundry. Velcro is the standard for tactical and military patches where patches are frequently swapped.
The Digitizing Process
Digitizing is where amateur patches become professional ones — or fail trying. It's the conversion of your artwork into machine-readable embroidery code (DST format) that controls every needle movement.
A skilled digitizer makes decisions that determine the final quality:
- Stitch type selection — Satin stitches for borders and text, tatami (fill) stitches for large areas, running stitches for fine details
- Stitch direction — Thread reflects light differently depending on stitch angle; direction must be planned for visual impact
- Density — Stitches per millimeter; too dense and the fabric puckers, too sparse and the design looks thin
- Underlay — A hidden layer of stabilizing stitches underneath the visible design
- Pull compensation — Embroidery physically pulls fabric inward; digitizers compensate so the final design holds its intended shape

- Stitch count — The primary cost driver. A 5,000-stitch patch costs more than a 2,000-stitch patch
- Color count — Each additional color adds production time (thread changes)
- Size — Larger patches require more stitches and more backing material
- Backing type — Heat seal and Velcro cost more than standard sew-on
- Border finish — Merrow borders add labor cost
- Quantity — Per-unit cost drops significantly at 500+ pieces
